A large foreign auto manufacturer uses dollies to transport parts in one of its assembly plants. Pulled by a tugger in a five-dolly train, these carts created noise levels of 95db, 10db greater than OSHA’s recommended limit of 85db for continuous exposure over an 8-hour shift. With the noise at 95db, OSHA regulations limit operator exposure to 4 hours, which posed a significant challenge to the plant’s operational efficiency.
Initially, the auto manufacturer attempted to mitigate the noise problem by switching to traditional metal coil spring-loaded casters, which a different caster supplier recommended. Although this change successfully reduced the noise levels to 86.7db(A), it did not meet the target set by OSHA’s guidelines. As a result, the manufacturer sought further solutions to bring the noise levels down to a compliant level while maintaining productivity.
While searching for a quieter solution, the manufacturer discovered Caster Concepts’ CasterShoX® product and tested its effectiveness in reducing cart noise. In the end, two solutions were proposed, and the results were remarkable. Combining CasterShoX® with a redesigned tow hitch bar reduced noise levels to 67db(A), significantly below OSHA’s 85db threshold. This represented a 31% reduction in noise from the original level of 95db and was 23% better than a competitor’s previously tested product.
The engineer leading the project attributed the dramatic noise reduction primarily to CasterShoX®’s ability to stop vibrations almost instantly, which played a crucial role in lowering the overall noise generated by the cart system. This solution met and exceeded OSHA requirements, improving the plant’s working environment and operational efficiency.
